Direct Thermal vs. Thermal Transfer
Thermal labels print two ways, and picking the wrong one is the most common labeling mistake:
- Direct thermal — the print comes from heat reacting with heat-sensitive paper. No ribbon, no ink, no toner. The image is built to last months, not years, which is exactly right for a shipping label that gets scanned and delivered within days. Lower cost per label, with nothing to reload but the labels themselves.
- Thermal transfer — uses a heated ribbon to melt ink onto the label for a permanent, durable print. The right call for asset tags, long-term inventory, and labels facing chemicals, heat, or years of shelf life — but overkill for outbound shipping, and it adds ribbon as a second consumable.

Why 4x6 Is the Standard Shipping Label
4" x 6" is the universal shipping label size. Every major carrier — UPS, FedEx, USPS, DHL — formats their labels to it, and every desktop and industrial thermal printer is built to run it. It gives a label the space it actually needs: a full carrier barcode, tracking number, routing, and addresses, all large enough to scan on the first pass. Unless you have a specific reason to run another size, 4x6 is the format to standardize on.
Roll vs. Fanfold
Same label, two formats — and the right one comes down to your volume and printer:
- Rolls — the default for desktop thermal printers like Rollo and Zebra desktop units, and for low-to-moderate volume. Simple to load and compact at the station.
- Fanfold — stacked, perforated labels that feed continuously and hold far more labels than a roll. Fewer reloads mid-shift, less downtime on a high-volume line, and they restack themselves on the perforation. Compatible with both desktop and industrial printers.
If you're printing a few hundred labels a day, rolls are fine. If a reload mid-shift costs real time across multiple stations, fanfold usually pays for itself in labor.
Core Size and Printer Compatibility
This is the spec that trips up first-time buyers: the label core has to match the printer, or the roll won't seat and feed correctly.
- 1" core — standard for desktop printers like Rollo and Zebra desktop models.
- 3" core — standard for industrial Zebra and similar high-volume printers.
- Fanfold — no core at all; feeds from the stack and works across printer types.

- Smudge and scratch resistance — the print has to survive handling, conveyors, and transit without degrading.
- Permanent all-temp adhesive — a bond that holds on corrugated, poly bags, and bins, in cold storage or a hot trailer.
- Perforation between labels — clean tearing and hand application without a cutter, plus organized restacking on fanfold.
